On December 14, 2021, the intelligent factory of FAW TRUCKS was completed in Changchun. The intelligent factory is located at the FAW TRUCKS plant in China, and it covers an area of 55,500 square meters, with a total investment of 1.125 billion yuan and a designed annual capacity of 50,000 vehicles. It broke ground in June 2020. After the factory was completed and put into operation, it provides an additional capacity of 50,000 vehicles, which rises the total capacity of the Changchun Base of FAW TRUCKS to 150,000 vehicles.
This factory is full of world-class design and manufacturing concepts. The quality process is 100% controlled by digitalization and intelligence; logistics and distribution are 100% unmanned; core indicators can 100% meet the requirements of the visualized operation. The intelligent factory is characterized by automation, flexibility, and digital intelligence, and widely applies cutting-edge technologies such as data collection and analysis, information intelligent push, and intelligent decision-making in the whole process of production, quality, equipment, logistics, energy, and other fields. It has witnessed the birth of many “innovations in the industry”.
Automated Production with Flexible “Hands”
There are no longer workers crowded in the whole workshop, and the labor-intensive mode is replaced by intelligent AGV robots（Automatic Guided Vehicle）, mechanized automatic conveyor lines, and flexible mechanical arms. The sound in the factory is also transformed from the roar of assembly machines into the gentle sound of logistics and distribution belts and automated assembly as well as the soothing music of reminders.
The Intelligent Factory of FAW TRUCKS has core technologies such as chassis assembly, chassis coating, cab assembly, and complete vehicle assembly. Thanks to its industry-leading process layout and the use of first-class intelligent equipment and the latest digital technology, its intelligent manufacturing capacity reaches the world-class level.
The factory adopts a great deal of intelligent equipment, so its level of automation and flexibility has been greatly improved to produce multiple platform products such as heavy trucks on the same production line. A large number of technical applications have reached the industry-leading level, such as tire automatic accompanying assembly, intelligent three-dimensional grouping and sorting of vehicle frames, and online intelligent calibration of vehicle ECAS（Electronically Controlled Air Suspension）. The operation and production efficiency of this factory is more than 10% higher than the traditional truck production line.
Key quality control points, such as tightening, filling, and testing, adopt intelligent process equipment and digital control technology, and the manufacturing mode of “one vehicle, one order” is realized. Through the “task delivery - job execution - result feedback - archival traceability” procedure, the digital and intelligent management of the whole process is implemented, which greatly enhances the process and quality assurance capability, and the quality is 100% intelligently controllable and traceable.
Flexible Transmission with Nimble “Feet”
The AGV（Automatic Guided Vehicle） in the factory, fully loaded with various standard parts, tires, and truck body components, shuttle between production lines, automatically find ways, avoid obstacles, stop to wait for pedestrians, and load materials to each production node. However, what is even more surprising is that an AGV carrying a truck body is moving slowly, or even two AGV can carry a fully assembled vehicle to the production node.
How to effectively distribute huge vehicle components and even complete vehicles is the key to the intelligent manufacturing of heavy trucks. Compared with vehicle models for passengers, such as cars and SUVs, heavy trucks weigh about 6.8 tons, so they are real “steel giants”. The Intelligent Factory of FAW TRUCKS has realized smooth, automated, and unmanned distribution.
Throughout the whole factory, lines of chassis assembly and vehicle assembly, etc. all adopt AGV（Automatic Guided Vehicle）with variable working positions and adjustable layouts, which significantly improves the flexibility of production lines. The higher flexibility reduces the abnormal shutdown time and it is expected to increase production efficiency by 5% to 10%. Intelligent AGV（Automatic Guided Vehicle） and mechanized automatic delivery lines are used for material distribution, and a total of more than 200 logistics-oriented AGV（Automatic Guided Vehicle） are equipped. The information system intelligently dispatches AGV（Automatic Guided Vehicle） to accomplish instructions according to distribution tasks. The distribution process is fully unmanned and intelligent to realize “zero walking”, and the efficiency of logistics operation is increased by 55%.
Intelligent Management with Smart “Brain”
Different from the traditional production mode, the Intelligent Factory of FAW TRUCKS has built an industry-leading digital and intelligent operation system in accordance with the development concept of intelligent manufacturing and on the basis of digitalization, networking, and intelligent technology.
The factory widely uses industrial Internet technology. Through the construction of the digital system, the three data streams of products, orders, and manufacturing are interconnected so that orders can be directly sent to the factory to drive the intelligent production scheduling of the factory. The core indicators of the whole process are 100% transparent and visible. Process parameters are directly input to the equipment, and they can be intelligently implemented according to the practical production performance. Digital instructions effectively guide the high-quality production of customized products.
A large number of sensors are placed inside the factory, and the system realizes real-time monitoring of power substations, combined air conditioning, intelligent lighting, air compressor, oil products, etc. Based on the real-time monitoring data, the control strategy can be automatically adjusted so that digital and automatic energy management is accurately realized to decrease energy consumption by 20% and reduce carbon emissions by 660 tons per year.
